Layout & Cutting
- Examine knife scales to determine the exterior/interior sides.
- Once determined, join the two interior sides together using double-sided tape, ensure all four edges of the blanks are flush.
- Using the knife blank, trace the tangs profile onto the scales.
- Cut out the profile of the handle, leaving the lines previously traced.
Drilling & Shaping
- Using two small pieces of double-sided tape, position the knife tang onto the scales.
- Using a sacrificial piece of wood underneath the scales to prevent tear out, begin the boring process with the front hole.
- Bore a 6mm diameter hole through both scales. This will be used for the solid brass pin.
- Next, with the 5/16 diameter bit, bore the back hole, ensuring to bore through both scales.
- Once drilled and the two halves still joined begin the shaping process for the front of the knife.
- Shaping and sanding this portion now will avoid accidentally damaging the blued surface of the knife blank.
- When the front portion of the scales have been shaped separate the two halves.
- Apply a finish of your choice, polish as desired.
Shaping & Assembly
- Clean the interior of the scales and knife tang with acetone or denatured alcohol. This helps ensure that all residue and oils have been removed as well as aiding with proper adhesion.
- Dry-fit the scales to the knife tang. Once satisfied with the fit, mix and apply Blade Pro Epoxy or an epoxy of your choice.
- Apply epoxy to the knife tang, interior side of scales and interior of pin holes.
- Apply the scales to the knife tang, and install the solid brass pin and the brass through pin.
- Use clamps to apply light pressure during the epoxy curing process.
- Remove any and all excess epoxy at this time as it will make the clean up and shaping process much easier.
- Once cured, shape/sculpt the handle to the desired shape using files, rasps, and sandpaper.
- Once the desired shape has been achieved, sand through progressive grits up to 320 grit depending on material and desired finish.
