Safety-cut-out relay

Fitting Instructions

General

IMPORTANT: To be eligible for a warranty claim, the delivered parts must be installed by a professional workshop.
We recommend using this manual together with the applicable workshop manual for the respective car, to help with the installation.

Requirements:

– Vehicle voltage must be 12V.
– Battery negative terminal must be grounded to the vehicle body.

IMPORTANT: Switch off ignition and disconnect battery before starting to work on the electrical system!
Make sure, that no fuel is leaking out, before disconnecting any fuel lines!

Installation Relay

– Find a suitable location for the relay, either near the fuel pump or ignition coil. Make sure it is protected from splashing water and heat. Attach the relay holder with the supplied tapping screw. Possible mounting points are the fire wall, panels, or existing screw points. Before drilling, make sure that no components on the backside get damaged. Route the cables according to choice and crimp the supplied connectors to the ends at choice. Uninsulated cable lugs should be protected with heat shrink tubing.
Before crimping, remember to slide the heat shrink tubing over the cable. Make sure to lay the cables without strain, chafing is to be prevented.

– Red cable : Route the cable to terminal 30 (battery positive) on your vehicle. Possible points are, for example, the fuse carrier or the battery. Use an already fused point or use the supplied fuse carrier. Fuses should always be laid as close as possible to the voltage source. Crimp a suitable end piece onto the cable and mount it.
– Black cable : Route the cable to terminal 15 (ignition positive) on your vehicle. Possible points are, for example, the fuse carrier or the terminal 15 on the ignition coil. Crimp a suitable end piece onto the cable and mount it.
– Brown cable, long: Route the cable on the vehicle ground (-). Possible points are existing ground points of the body or the screw connection of the relay carrier, if this has been mounted to a metal body panel. Crimp a suitable end piece onto the cable and mount it. Make sure you have sufficient contact with bare sheet metal.
– Brown cable, short : Required for connecting the fuel pump (see below).
– Green cable: Route the green line to terminal 1 (ignition coil) on your vehicle. Terminal 1 can be found on the ignition coil. Crimp a suitable end piece onto the cable and mount it.
– Red/Blue cable: Route the cable to the “+” connection of the fuel pump. The Pier burg fuel pump supplied by us (Part No.: 127 025 000) has an M4 terminal. Crimp the insulated M4 ring onto the cable and mount it. Use your heat gun to complete the insulation.
– When wiring, also consider the respective wiring diagram of your vehicle.
IMPORTANT: Route the cables so that they are not strained, are prevented from chafing during operation and do not come into contact with hot or rotating parts.

5.1 Parts and tools

5.2 Assembly
IMPORTANT: Work on the fuel system must be carried out by qualified personnel! During installation, follow the safety regulations and instructions of the vehicle and fuel pump manufacturer.

– To find a suitable location for the relay, remove the fuel tank and fuel lines if necessary. At this point it makes sense to check the factory- installed in-tank fuel strainer (Part No.: 209 147 111A) and seal (Part No.: 209 139 111) and replace it if necessary. It is also possible, to change to an in-line fuel strainer for easier maintenance (Part No.: 201 943 7575). The presence of a fuel strainer is mandatory for the proper operation of an electric fuel pump. If necessary, it is also advisable to convert to a tank connection with a larger diameter (Part No.: 298 221 311A). The fuel lines should also be checked at this point. In general, due to the addition of renewable raw materials in commercially available fuels, we recommend the annual inspection of all parts that are in contact with gasoline. In case of porous or cracked pipes and hoses, replace as needed (5.5 mm rubber hose type. No.: 118 210 005; 7.5mm rubber hose type. No.: 118 210 0075).
– To mount the fuel pump, select a location below the tank level. Use the mounting clamp and M6 screw supplied with the fuel pump for installation. Possible mounting points are the firewall, panels or existing screw points. Before drilling, make sure that no components on the backside get damaged.
– On the pressure side, behind the fuel pump in the direction of flow, it is recommended to install a paper fuel fi lter (Part No.: 201 944 5575). Choose an installation location that is protected from splashing water and heat, but easily accessible for maintenance.
Please refrain from mounting fuel filters in the engine compartment to avoid fires.
– We recommend removing the old mechanical fuel pump. Please close the opening of these with suitable cover plates (Part No.: Type 1 Motor: 127 303 100 / 127 303 100A, Type-4 Motor: 127 303 400 / 127 303 400A, 356/912 Motor: 127 303 356A)

5.3 Electrical connection
– Connect the live line as described in the section on mounting the safety relay. The torque for the screw connection on the fuel pump (M4) is 1.2 Nm.
– Use the remaining short brown cable to establish the ground connection of the fuel pump. Route the cable on the vehicle ground (-). Possible points are existing ground points of the body or the screw connection of the mounting clamp if mounted to sheet  metal. Crimp a suitable end piece onto the cable and mount it. Make sure you have sufficient contact with bare sheet metal. The torque for the screw connection on the fuel pump (M5) is 1.6 Nm.

Testing

– Make sure all fuel lines are properly mounted and tight. Reconnect the battery and turn on the ignition. The fuel pump starts for about 2 seconds. Start the engine. The fuel pump must now be running. Stop the engine when the ignition is switched on, for this  you can, for example, interrupt terminal 15 on the ignition coil. The fuel pump must stop after about two seconds.
– In the event of faults, please use a multimeter and a test lamp to check whether all connections have been made correctly and whether the expected signals are received.
– Important: After a first short test run, check and make sure that no fuel is leaking!
